8122 nailed it, had a .002 mushroom bout dead center of the keyway all the way around. NO clue how it got there as I never touched the shaft with a hammer. Took some emory cloth to it and smoothed it out, coupler slid on like butter, almost slid it too far and got lucky that I got it perfect just before it cooled down. Took it for a test drive and ran like a champ, though on the way back I hit a sheet, yes a full 8ft sheet, of ply wood sitting about 6 inches under the water. Was doing 35 and looked like a grenade went off behind the boat. Luckily only damage was the left speedo fin, which was off anyways.

Like Eric said, give it another try especially since you got the "NO" on spending the $$$! Measure to see what's going on. Many here have done it and some not very mechanically inclined!

8122 - I'm beginning to think the same thing. The damn thing is so tight it takes me over an hour using the socket trick to pop it off. I get barely a half turn out of each bolt/nut, so tomorrow I'm gonna put a 6 pack next to me crank up the stereo and do what I picture hell is probably like for us mechanically inclined individuals. Then I'm gonna mic the shaft and I'm betting I get a .001-.002 variance right towards the middle of the keyway. On the first go I thought I had a key issue so I filed that baby down a tad to make it slide like butter. Then again if I can get a consensus that the above walter coupler will work I'm gonna say screw it throw the current heat to fit coupler in the trash and sslide that bad boy on there.

John.
Did you check the shaft with a micrometer for high spots? Sometimes the keyway can get slightly mushroomed at it's edges. You seem to be getting hung up in the same spot. What did the shaft and coupling measure out to be?

failure #2 I give up. Wifey says no go on a $375 ARE shaft so looks like it goes back to storage for a few months.

No clue what I was doing wrong. This time 550 for 2hrs and iced the hell out of the shaft. Physically ran the 30 feet from the oven to the boat and still only got it about half way before it seized up.

propane or mapp gas...heat it evenly
even on the stove top or a hot plate, use common sense, it takes 1000 degrees to start turning it colors which can only be obtained with oxy acetylene

Yeah, I would put a big ice bag on it that you can toss off right before you place the key and fit the coupler. Even with the shaft acting as a heat sink, it might help a little. Good Luck!

Well weather permitting I'm gonna pop it off and try again at 550 for 2 hrs. Should I even bother with regular ice? Dry ice isn't readily available

in the factories we always got dry ice to shrink the parts, didn't seem that the freezer did the trick. the part should stay frozen longer to help get the assembly together.

you can evenly heat with a propane torch, pull it from the oven and give her a little more, be wise dont dis color it

Even heat is needed. I would think a torch would warp the flange - the last thing you would want to happen.

Hey Pete, instead of using the oven, can one heat it red hot with a torch and then put it on the shaft, or is that much heat mess with the couplers integrity. Just curious for future reference

I don't feel it was hot enough. Most ovens will go to 550. If yours does, the extra 50 may help.

Clamp the shaft forward of the strut with some wood and a vise grip. Then you can do some tapping on the coupling.

I would start the key and slide it back along with the coupling. This way the key will not move too far aft and ride up in the keyway where it gets shallow.

Took my first shot at heating the coupler to put it back on the shaft. Heated it @ 500 for 1.4hrs, wrapped a bag of ice around the end of the shaft. Got it about half way on before it decided to be stubborn. So tomorrow gonna pop it off with the socket trick and try again I supposed. Any pointers are appreciated. I cleaned the shaft made sure there were no burrs, made sure the key fit in both the coupler side and the shaft side, then used a very tiny dab of super glue to hold it on the shaft so it wouldn't move when sliding over the coupler. Not sure if I didn't get it hot enough or if I'm missing something.
