Here's the video of our exploding chilled water system caught by the in house camera. It blew about 200 feet of 8" and 10" scd. 80 pvc pipe into pieces no bigger than 2' long. Thankfully no one was injured. The rupture started at the far end of the screen. The closer breaks are from the shock wave that went through the mains. Gary, We blew a blow molder cooling hose in another area of the plant about an hour before the big problem. Everyone was called away from the gas can area to go mop up the first mess. That's a lot of pressure on a water system to blow apart sch. 80 pvc like that. What caused the pressure spike, I'm guessing a water hammer from something shutting down too suddenly? No pressure relief on the system? ------------- '63 American Skier - '98 Sport Nautique |

Dave, Here's my take on the incident: We blew a 2" hose off a barbed fitting inside one of our blow molders. The VFD on the pump sensing the lack of pressure ramped up to the max of 60hz. far exceeding the 5 FPM recommended velocity. Then one of our workers ran to the 3" PVC drop from the main to the blow molder and slammed the ball valves closed. This caused a water hammer (seen in another video) that broke the 3" off the 8" main south loop. Now the "fire drill" started!! Maintenance ran back to the pump skid shutting down power and every valve they could find. This included the north loop which is a separate system and the loop that blew. There are 7 blow molders on the north loop which were idled but their hydraulics were kept running. (yup, HEAT!) When the power was shut down on the pump skid, there's a motorized valve that fails closed. This was part of the purchased system and programmed to shut. This is a major point of concern to the insurance investigation because when closed along with all the other valves, the bladder expansion tank is isolated!! I've have 4 mechanical contractors in to quote repairs. The lack of a pressure relief has been discussed and 3 said they do not install them on chilled water systems. The 4 said they do. The slammed shut valve is exactly why systems like that fail! Not uncommon, and I'm surprised those 3 mechanical contractors don't install some sort of relief. It's a few years now but I think the type we were using were Spence valves, and rather than just a pop off it actually regulated line pressure and bled off excess pressure back to the holding tank. Completely reliable and line pressure only varied by a few psi as valves were opened and closed. Of course the feed pump had to be big enough to maintain pressure with everything open, so with that rarely the case there was almost always bypass water flowing. You mention this is cooling water. Doesn't your PVC end up looking like spaghetti after a while? I found anything above about 80-90 F and over time, even with closely spaced hangers, the pipe would droop a bit. Didn't seem to affect function at all, just looked sloppy. Maybe we used the wrong type of sch. 80. ------------- '63 American Skier - '98 Sport Nautique |

Dave, The set point on both chillers is 42 F. I've never seen return temps over 50 F. Gary, We had all the plant running within about a week. We brought in 4 temporary chillers, wired them temporarily, laid sch. 10 pipe on the floor hooked up with Victaulic fittings and then hosed to the molders. We are now trying to get clearance from the insurance company to proceed with repairs since it's getting a little warm in the plant. 350 tons of air cooled chillers dumping their heat inside will do that! This time of the year is very busy for us. 24/7 running gas,diesel and kerosene cans. When I started 3 years ago, I had never seen so many. This all sounds very complicated. But, I do believe it was similar circumstances that caused Adam's Aero Bed to fail during the 2014 CT Mini Reunion. |
